The Anatomy of Pilot Safety: How a Thermocouple Operates

To diagnose gas pilot issues safely, you must first understand the electro-mechanical safety circuit built into every modern gas water heater.

A thermocouple (or a modern thermopile on newer electronic-ignition systems) is a thermoelectric generator composed of two dissimilar metals welded together inside a sealed copper sheath. When the tip of the thermocouple is engulfed in the blue flame of the pilot light, the temperature differential between the hot tip and the cold base produces a tiny direct-current electrical charge, typically measured between 20 and 30 millivolts (mV).

This microscopic electrical current travels through the copper lead wire back into the gas control valve, where it powers a tiny internal electromagnet. As long as the electromagnet receives 20+ millivolts of electricity, it holds open the internal safety shutoff valve, allowing gas to flow continuously to the pilot burner.

If the pilot flame is extinguished by a gust of wind, or if the thermocouple degrades and stops producing electricity, the electromagnet immediately loses power and a spring snaps the gas valve shut. This critical safety mechanism prevents raw natural gas from filling your basement.

Five Symptoms of a Failing Thermocouple

  • Corroded Threaded Connection: The male brass nut that threads into the bottom of the gas control valve must make clean metal-to-metal contact to complete the electrical ground. Dirt or corrosion on these threads breaks the circuit.

Symptoms of a Failed Gas Control Valve

The gas control valve is the large thermostat box mounted on the front lower face of the water heater, featuring the temperature knob and gas shutoff switch. While less common than thermocouple failures, gas valves do fail—often due to internal electrical component breakdown or mineral accumulation on the sensing probe.

Signs that point to a failed gas control valve include:

  • Thermocouple Tests Good, But Magnet Drops Out: When a plumber tests the thermocouple with a digital multimeter and measures a healthy 25+ millivolts under open-circuit load, yet the internal electromagnet fails to hold, the magnet inside the valve has burned out.
  • Electronic Status LED Error Codes: Modern water heaters (Honeywell and White-Rodgers valves) feature an LED status light. Specific blink patterns (e.g., 4 blinks for high-temperature cutoff or 5 blinks for sensor failure) indicate internal valve diagnostics.
  • Internal High-Limit Switch (ECO) Tripped: Gas valves contain an internal Emergency Cut-Off (ECO) switch designed to melt and permanently disable the valve if water temperature exceeds 180°F. If the ECO trips, the valve cannot be reset and must be replaced as a complete assembly.
  • Erratic Water Temperatures: If the pilot stays lit, but the main burner fails to fire when you turn the temperature dial to "Hot," or if the water becomes dangerously scalding regardless of the setting, the internal bi-metal temperature probe has failed.
  • Gas Smell Around the Valve Body: Any detectable odor of natural gas around the valve housing or threaded inlet pipe warrants immediate gas shutoff and emergency service.
